The “F250 From Hell”: What Happens When a Carli Suspension Install Goes Wrong

A Real Suspension Nightmare

When you invest thousands of dollars into a performance suspension system, you expect one thing:

But what happens when the install is done wrong?

At SAS OFF ROAD in Fort Worth, Texas, we recently had a customer bring in what we now call:

“The F250 From Hell.”

 

The Problem: A Truck That Rode Worse Than Stock

The customer had purchased a Carli Backcountry system for his 2015 Ford Super Duty.

If you know Carli Suspension, you know:

  • It’s engineered specifically for heavy-duty trucks

  • It dramatically improves ride quality

  • It’s one of the best upgrades you can make

So when he told us his truck rode extremely rough, we knew immediately:

Something wasn’t right.


What We Found (And Why It Matters)

As soon as we inspected the truck, the issues were obvious and serious.

Missing Critical Components

A proper Carli Backcountry system includes:

  • Extended stainless steel brake lines

  • Carli caster shims for proper alignment

  • A Carli track bar to correctly center the axle

This truck had:

  • Factory brake lines

  • Factory caster shims

  • A low-quality aftermarket track bar

In other words, the system wasn’t installed correctly at all.


The Rear Suspension Mistake That Ruined Everything

The bigger issue was in the rear.

The customer had invested in:

  • Carli Full Progressive Leaf Springs

  • Designed for load handling and ride quality

 

But the shop installed:

  • A standard airbag system not designed for this setup

 

Here’s why that’s a problem:

  • It eliminated suspension travel

  • It completely negated the benefit of the Carli system

  • It made the truck ride worse, not better

 

A Costly Mistake That Got Even Worse

During the airbag install, the shop also removed the factory spring perch.

That might not sound like a big deal, but it is.

Without it:

  • The correct system can’t be installed properly

  • Replacement requires:

    • New factory leaf springs (around $1,600), or

    • Finding parts at a junkyard

This is where bad installs go from frustrating to expensive fast.

 

The Right Way to Do It

When properly installed, a Carli system should deliver:

  • Smooth ride quality on-road

  • Controlled performance off-road

  • Full suspension travel

  • Proper alignment and geometry

 

For trucks that tow or haul, the correct solution is a full travel airbag system.

 

Unlike traditional airbags:

  • Maintains towing capacity

  • Preserves suspension performance

  • Allows full travel when unloaded

This is the difference between a truck that simply works and one that performs at a high level.

 

The Bigger Lesson: Not All Shops Are Equal

This situation wasn’t caused by bad parts.

It was caused by:

  • Lack of knowledge

  • Incorrect installation

  • Cutting corners

And unfortunately, it’s more common than people think.

Heavy-duty trucks like:

  • Ford F250 and F350

  • Ram 2500 and 3500

  • Chevy/GMC 2500HD and 3500HD

Are not the same as half-ton trucks.
